AWD intermediate shaft seal question

Hi all,

Been lurking for a while now. I own a 2009 Taurus X which, I'm told, under the skin shares the same drivetrain as the Edge. Bought the car out of warranty and I have the well known shaft seal leak. The way I see it I'm faced with two options (well three really)

I could take it to a dealer, pay the $$$ and have them fix it. I could attempt a DIY repair. Or I could ignore the leak and keep topping off the transmission. The last option is worrisome plus it's starting to make a mess of my driveway. I think it's time to deal with this.

Has anybody done the seal replacement as DIY? If so I was wondering if they could share their experience on this. If you paid for the repair out of warranty, how many hours labor and what did it end up costing you?

From the little bit I've dug up doing searches, the dealer fix should take slightly less than 2 hours shop time but then I hear stories on forums that it took all day? I've got a call into my local dealer on a quote to do the job. I'll find out tomorrow what they want for it. I guess my case is somewhat unusual because it's out of warranty. All the stories I've read revolve around the warranty picking up the tab. If the fix is easy enough I was thinking of writing a DIY for the task. Soon there will be a lot of vehicles out of warranty needing this repair. I don't see Ford stepping up to help those out of warranty anytime soon if ever.

Unfortunately it's a very tricky job, even dealers were not able to do it right the first time. I would not attempt it as a DIY and I wouldn't even recommend going to anyone who hasn't done the exact job before, unless they give you a guarantee that it will be done right or they will redo it for free.

Don't take offense to this but that reply is what I was expecting to hear. My calls to several dealers in this city came back empty. Actually they didn't come back at all. I was trying to get some indication on what this repair would cost. I still don't know. Way to go Ford, awesome after-sales customer service! Maybe if I went in and threw money at them would get their attention :spend:

Anyways, I decided to push forward repairing this myself. I'm very capable and skilled and nothing on a vehicle intimidates me. The seal kit is cheap, anywhere between $11 and $25. My time is free. Problem being there is, from what I can see, eight revisions of the same seal kit. I'm finding information in that regard sparse. The special tools to perform the repair are also relatively cheap as well and they are on order. If all goes well I'll be leak and smoke free in about two weeks!

Well the weather improved and I had a free Saturday to tackle this so I went ahead and installed the new seal today. Everything went well with one exception, I had a bugger of a time removing the old deflector. I neglected to buy the special tool for this part of the job... it was $200 so I passed. It took me a while but I devised a method to remove it without hacking it completely to pieces. After the deflector everything went well. In all it took me about 4 hours.

Lets hope this is the last time i'll have to do this.

Did you replace the output shaft seal, or the seal that is between the trans and PTU?

You snap any photos?

I replaced the intermediate shaft seal. It holds back the red transmission fluid. Yes I took photos. I was wanting to write up a DIY for this job, just need to find some time. Still looking for the proper torque values for the various fasteners that need to be removed for this job.

This picture shows the two seals and the hollow shaft between them. The output shaft seal you mentioned is the larger (outer) seal for the PTU?

I believe my understanding of the unit, and my terminology was wrong.

Intermediate Shaft Seal is what is leaking ATF on mine.

 

My manual shows the following torque values:

 

Drive Pinion Nut- 27 inch lbs

Driveshaft to PTU output flange bolts- 52 Foot lbs

Fill Plug- 15 Foot lbs

PTU Cover Bolts- 24 Foot lbs

PTU Support Bracket Bolts- 52 Foot lbs

PTU to Transaxle Bolts- 66 Foot lbs

The torque values I need are for the front suspension and brakes because most of this stuff needs to be removed to pull the axle shaft. There were a few M14x1.5 nuts I wasn't sure about.

What I'm looking for...

 

Axle shaft hub nut

Btm strut to knuckle pinch bolt (M14)

Tie rod end to knuckle nut (M14)

Lower ball joint to knuckle nut (M14)

Brake caliper carrier to knuckle bolts

Axle shaft steady bearing to housing nuts (M8)

ABS sensor to knuckle (M6)

Countersunk bolt for brake rotor (M8)
